I like the logic of this tire size upgrade progression. 😂
I run 37s because I got a decent deal on them, even though I really wanted 35s......
 
I've seen quite a few trucks running 40's with D44 hubs. Just prep the wheel bearings and it should be fine. Running a floating caliper it should be good on brakes. Fixed caliper the rotor will knock back the pads when hubs flex
 
did you leave enough space for a crash-pad on the axle for the bump stop? otherwise you're not gonna cycle as high as you thought you were by the time you add the steel...
 
Also with the bumps close to the narrow ford frames when you check for tire clearance articulate the axle with 1 at bump and other side ride height since the tire will go up further than both fully bumped at once.

Axle is 4.5” over per side to match the front axle lots of clearance last time I checked. I came from rock crawling where everything was close and tight. Currently have 9” from the inside of the tire to the bolts on the bump stop.
