Well, why not try the 9" rebuild again. Made some redneck tools to get all these giant races out.

This one I had to grind down so it would fit inside the deep bore for installing new bearing

This time I assembled it using the correct pinion spacer inside. Turns out that the original spacer from the 4.56 gear was real close to the perfect length for this new pinion gear. I was going to have my friend use a surface grinder at his work... but based on the math/preload... I only needed to remove like .001 to .002. So, instead I just sanded it down by hand on the bench.
New pinion bearings spinning right about 20in/lb
Backlash seems to vary a bit more on this set up than I remember last. from .007 to .011. I checked runout on the back of ring gear... it was only around .002.
Carrier bearing preload...I couldnt find a spec. Since they are new tapered bearings, I set to 20-22 in/lb there.

This pinion was 1.032 scribed on it. Last one was 1.034. So I ran two different shim stacks to see. Same stack as last time as a test .037 which can be seen here

And then I did one .002 shorter at .035 to move the pinion .002 closer. Here is the pattern from the pinion being closer. I think I am going to run with this unless anyone objects.

Oh, and is this lack of clearance an issue too or what? The last ring gear self clearanced a tiny bit off the aluminum case. These 5.43 pinions are way tiny compared to the 4.56 I pulled out, and seem to have the ring gear too close to that pinion support area of case. I wonder if these Ultra Case's aren't really designed for off road and gearing? orrrr, I have something drastically wrong. LOL
